How fabric waste and overrun are calculated
If the theoretical fabric needed with perfect zero-waste cutting is T, and expected waste is a percentage w, then the total fabric to order is T ÷ (1 − w) — not simply T × (1 + w), which is a common miscalculation. Waste percentage describes what fraction of the fabric bought is lost, so it needs to come out of a larger purchased total, not be added on top of the theoretical figure directly.
The difference between the two approaches grows with the waste percentage: at 15% waste the two methods differ by only about 2.6%, but at 30% waste they diverge by over 7%, enough to genuinely under-order fabric and stall production if the wrong formula is used.
