How fabric waste and overrun are calculated

If the theoretical fabric needed with perfect zero-waste cutting is T, and expected waste is a percentage w, then the total fabric to order is T ÷ (1 − w) — not simply T × (1 + w), which is a common miscalculation. Waste percentage describes what fraction of the fabric bought is lost, so it needs to come out of a larger purchased total, not be added on top of the theoretical figure directly.

The difference between the two approaches grows with the waste percentage: at 15% waste the two methods differ by only about 2.6%, but at 30% waste they diverge by over 7%, enough to genuinely under-order fabric and stall production if the wrong formula is used. This calculator uses the correct division-based method throughout.

Overrun = theoretical ÷ (1 − waste%) follows standard fabric-procurement and cut-order-planning methodology.

Worked example

A production run needs 1,500 m theoretical fabric at 15% expected waste.

Theoretical: 1,500 m
Total to order: 1500 ÷ (1 − 0.15) ≈ 1,764.7 m
Overrun: 1764.7 − 1500 ≈ 264.7 m

Real-world context

Under-ordering fabric because of the "add waste on top" miscalculation is a costly, recurring production-planning mistake: a factory that runs short mid-cut has to source a rush top-up order, which frequently means paying a higher spot-market fabric price and risking a dye-lot mismatch between the original and reorder fabric — a visible, quality-affecting problem in a finished garment run.

Sustainable and low-waste fashion design increasingly focuses on marker-efficient pattern design specifically to shrink this waste percentage at the source — some zero-waste pattern-cutting techniques aim for close to 0% fabric waste by designing pattern pieces that tessellate perfectly, rather than accepting a standard 15-25% loss as unavoidable.

Common misconceptions

"Adding the waste percentage directly to the theoretical amount is correct." It slightly under-orders. Dividing by (1 − waste%) correctly accounts for the fact that waste is a share of the total purchased, not just an addition to the theoretical figure.

"All garments have roughly the same waste percentage." It varies a lot. Simple rectangular pattern pieces waste far less than curved, fitted, or directional-print designs — waste percentage should be estimated per style, not assumed universally.
